Quality-Issue Frequency Report

Across thousands of inspections we run on Chinese factory production, defects cluster into category-specific patterns. This report compiles the most common defect types per category, with frequency labels and the inspection methods that catch each one.

The numbers below reflect the rate at which each defect appears in factory production runs we inspect — not the rate that ultimately reaches customers (which is much lower for buyers running pre-shipment QC, and much higher for buyers without QC).

How to read frequency labels

  • Very common: appears in >50% of inspected production runs of this category
  • Common: appears in 20–50% of inspected runs
  • Occasional: appears in 5–20% of runs
  • Rare: appears in <5% but worth knowing

Cross-cutting patterns

Across all categories, three meta-patterns dominate:

Material substitution. The single highest-impact issue. The factory uses a cheaper material than specified. Caught by independent material testing (XRF, chemical analysis, mechanical property tests). Most frequent in: silicone, leather grades, plastic grades, steel grades, paint/glaze formulations.

Sample-vs-production drift. Samples are perfect; production isn't. The factory hand-builds samples to perfection then runs production on a different line with different tolerances. Caught by retaining a signed sample and comparing production against it. Mitigated by AQL inspection at the factory.

Certification mismatch. Documents claim certifications that don't apply to the actual product. Caught by verifying certifications independently with the testing lab. Most frequent in: electronics (FCC, CE), children's products (CPSIA), food contact (FDA).

How to use this data

For each category you source, the table above shows what defects to specifically inspect for. Use this list to:

  1. Build your defect classification list for AQL inspection — see our AQL guide
  2. Specify functional tests in the order
  3. Identify what to test independently at accredited labs (don't trust factory certificates alone)
  4. Negotiate quality terms with explicit defect rate thresholds

Quarterly updates

This report updates each quarter. New defect patterns get added; existing patterns get rate adjustments based on observed data.

If you'd like our team to define a defect classification list specific to your product and run pre-shipment AQL inspection per the inspection methods above, get a quote — defect-class-aware QC is part of every sourcing engagement we run.
